What Are Oversized Foam Letters and Logos?

Materials

Furthermore, it maintains its precise shape and geometry over time without warping or shrinkage. Therefore, typical density 1.0–1.5 lb/ft³ provides a balance of workability and rigidity for signage applications.
EPS serves as a lightweight and stable core. However, it is not intended for use as a load-bearing element or as a finished exterior surface. Instead, it primarily creates the precise three-dimensional shape of the sign.
Engineering Solutions
To transform the EPS core into a durable finished product, we fully coat it with a protective polyurea coating. Importantly, this step is critical and mandatory.
The coating system forms a monolithic shell that completely seals the core from moisture. As a result, it prevents swelling, delamination, or damage from freezing and thawing. Moreover, this compensates for the core's low impact resistance, giving the final product high structural strength and durability under mechanical stress.
The formula with integrated pigments and UV inhibitors, therefore, guarantees long-lasting color retention and protects against fading from sunlight, providing a complete aesthetic appearance.
The final product, in turn, combines the incredible lightness of the base material with exceptional strength, durability, and aesthetics, achieved through an engineered materials approach and an advanced protection system.
CNC Cutting and Scale Accuracy
The creation of large-format elements begins not in the workshop, but in the digital space. First, we transform your logo into a precise CAD/3D model. This model, then, becomes a digital twin of the future physical object. Our milling process, therefore, uses a computer program developed from this model. As a result, it guarantees micron-level precision at every stage. The main challenge, however, is maintaining the clarity and integrity of the design. Therefore, our system scales all proportions, without loss of detail or distortion. Every contour, edge, and radius, consequently, is reproduced geometrically flawlessly. This ensures, in turn, a flawless design appearance, both up close and from a distance, where legibility and a neat silhouette are crucial.
If your project requires not just one, but a whole series of identical elements, CNC technology, therefore, guarantees absolute repeatability. Each subsequent letter or logo will, in other words, be an exact copy of the previous one. As a result, it creates a unified and consistent corporate standard. Our process transforms an idea into a ready-to-install object. First, it all begins with a detailed analysis of your brand book and technical requirements. Our engineers and designers, then, work with the source files to create a great CAD model of the future produt. At this stage, we, therefore, determine how to scale your logo or font to the required size while maintaining the absolute proportions of all elements, and prepare the model for the machine.
The next step, then, is precision milling on a CNC machine. The software, subsequently, transfers the model data to industrial equipment. The cutting tool, as a result, creates the specified 3D shape with precision from EPS Foam blanks with a density of 1.0–1.5 lb/ft³. If the object is huge, then we mill it in sections.
Then, moreover, comes the key protection stage. We apply our signature Hard Coat Polyurea coating to the product using a reactive spray method. Consequently, this process creates a seamless, monolithic protective layer that bonds firmly to the substrate, ensuring impact resistance and complete moisture resistance.
To achieve the final aesthetic appearance, finally, we paint the product with durable polyurethane paints. Each product, before shipping, therefore undergoes strict quality control.
