Decorative arches and keystones: a stylish facade with minimal load
Traditional stone and concrete arches pose serious challenges for modern construction. They are heavy, expensive to install, and prone to cracking. Both builders and property owners are struggling to find architectural solutions that would give the facade a classic elegance without the engineering complexities associated with traditional masonry. In this case, decorative arches made of expanded polystyrene (EPS) will come to your rescue.
Few sources explain how modern EPS foam technology solves all of the above problems while maintaining the realistic appearance of historical arch structures. This article demonstrates how Royal Foam utilizes CNC milling and protective polyurea coating systems to create decorative arches and keystones that are both easy to work with and realistic in design.

Our company specializes in the production of expanded polystyrene, precision CNC milling, and the manufacture of custom facade systems. We design foam arches for residential houses, commercial buildings, and hotel complexes: these elements are distinguished by both their technical reliability and stylistic authenticity.
What are decorative arches and keystones, and why does your building need them
Architectural arches are curved structures that span openings in walls or facades. These elements can be used in both facade and interior design. At the top center of the arch is the keystone, a wedge-shaped element. Historically, keystones held the components of the arch together using compressive force. Today, decorative keystones serve primarily as an aesthetic accent, completing the visual composition.
In the manufacture of lightweight arches, Royal Foam uses high-density polystyrene foam cores with protective layers of hard-coated polyurea (60-80 mil thick). Such decorative door arches are 95% lighter than stone ones. At the same time, they maintain dimensional stability even with sudden temperature changes and are resistant to impact and weather conditions, whether high humidity or bright sunlight. The polyurea coating is responsible for these properties - it’s used on arches intended for outdoor use.
Decorative arches for homes of expanded polystyrene are fundamentally different from options made of historically familiar materials. For example, stone structures require significant structural support and skilled masonry. Concrete requires heavy formwork and time to harden. In contrast, EPS architectural arches are quick to install, require minimal reinforcement, and are resistant to the expansion-contraction cycles that cause stone and concrete to crack.
EPS: the ABCs of density for your project
The structural characteristics of expanded polystyrene depend directly on its density. At Royal Foam, we use the material with a density of 1.0-2.0 lb/ft³ for indoor and outdoor arches:
Lower density (1.0-1.5 lb/ft³) is well suited for decorative applications where minimal weight is most important (e.g., for 6-foot door arches).
Higher density (1.5-2.0 lb/ft³) is suitable for large spans or structures requiring additional rigidity (e.g., 10-foot radius spans).
The hard coat polyurea system creates a seamless shell over the EPS core. This two-component reactive layer protects the structure from virtually any possible adverse effects:
- maintains surface integrity at temperatures ranging from -40 °F to 180 °F;
- meets Class A fire resistance rating at specified characteristics;
- compensates for micro-movements of the building without cracking.
In addition, the EPS closed-cell structure prevents moisture absorption, unlike wood, which swells when exposed to moisture, and concrete, on which mold forms.
Numerous tests confirm the long-term stability of the material. For example, EPS arches installed in coastal areas of Florida show no signs of wear after more than 15 years, while stone arches collapse within a decade.
The power of CNC: even complex shapes we’ll make accurately
The manufacture of decorative arches from foam requires a level of precision that cannot be achieved by hand. This task is perfectly accomplished with CNC milling equipment. Our 5-axis and 7-axis machines cut EPS blocks along pre-programmed tool paths. The multi-axis capability creates compound curves that are impossible to achieve with manual carving. In particular, an elliptical arch with integrated pilasters requires simultaneous cutting on several planes. On our machine, such a shape can be made in a few hours (the manual fabrication would take several days).
But in fact, the process begins with CAD modeling. After receiving drawings from the customer, our engineers convert them into precise digital models that reflect complex curves and decorative details.
CNC also achieves the perfect mirror symmetry that’s so important for the architectural arches. When we produce decorative arches for doorways in pairs, both units are identical in size to within 1/16 of an inch. Gothic pointed arches, segmental curves, and custom keystones with acanthus leaf details are reproduced consistently, regardless of whether the project requires two units or twenty.
How we manufacture decorative arches: all production in 9 steps
The structural stability and quality of our products are ensured by a systematic approach to production. Here is the clear sequence we follow.
- Architectural design review. Engineers analyze drawings, identify critical dimensions, correlate them with project conditions, and convert specifications into 3D CAD models.
- Digital modeling. Using CAM software, specialists create instructions for CNC machines, optimizing the cutting sequence.
- CNC milling. Multi-axis milling machines cut foam blocks according to specified directions. Each arch takes 2-4 hours to complete, depending on its complexity.
- Segment formation. Large arches are cut into several segments with angled joints for on-site assembly.
- Reinforcement. Metal mesh is embedded in critical stress areas and attachment points. This step ensures structural integrity prior to coating.
- Application of a hard polyurea coating. Professional spray technicians apply the protective compound under controlled temperature conditions.
- Surface finishing. Here we work according to the building style. The arches receive an appropriate finish: textured patterns imitating stone, aged wood, or smooth plaster.
- Quality control. Inspectors measure the dimensions, check the uniformity of the coating thickness, and the integrity of the surface.
- Packaging. Finished arches or modules for assembly are packed in individual boxes designed according to the specific geometry of the items. Such packaging protects the products during transportation.
What types of foam arches and keystones can you order from us?
Decorative arches for homes are a unique architectural language that speaks to the owner’s tastes and preferences. Royal Foam specialists are fluent in a wide variety of “languages”: we produce arches in various styles to suit different architectural requirements:
- Roman arches. They are distinguished by a pleasing half-circle profile. This arch design is considered the basic one, as it evenly distributes the visual weight. Roman arches are used in front entrances, Georgian or Federal style window surrounds, as well as in commercial facades. It’s the most economical style of arches.
- Segmental arches. They use shallow curves (less than a semicircle), forming restrained profiles. They are best suited for rooms where the ceiling height does not allow the use of full semicircular shapes. Segmental arches fit perfectly into Craftsman or Prairie style designs. They are also often used for decorative garden arches, where clearance is important.
- Elliptical arches. They are characterized by elongated curves with graceful proportions. The stretched profile of elliptical arches creates a striking vertical accent for rooms with high ceilings and grand entrances. Due to their complex shape, such structures can cost 15-25% more than semicircular equivalents.
And of course, we create custom decorative keystones. Here are some options that can complement your arch:
- Simple keystones. Their smooth surfaces with beveled edges are just what you need for minimalist facades.
- Fluted keystones. Their surfaces have vertical grooves, echoing the style of classic columns.
- Scrollwork keystones. Here you will see carved volutes, an excellent detail for high-style projects.
- Keystones with cartouches - recessed panels for monograms or medallions.

Why EPS is the choice for the most rational customers
The lightness of expanded polystyrene significantly affects the entire project economics. Simply put, it’s a material that saves you money, time, and nerves. For example, a 6-foot limestone arch weighs 850-1200 pounds. A cast concrete version would weigh 600-800 pounds. And with Royal Foam, you get an elegant structure weighing 25-35 pounds, which is 95% less than stone.
In most cases, installing EPS architectural arches eliminates the need for structural reinforcement. Standard wood-frame walls are suitable for decorative foam arches without the need for header upgrades.
Installing foam arches is also significantly less expensive. These structures are easy for two workers to position and secure. So, a decorative garden arch with 12 12-foot radius comes in four 15-20-pound segments. On-site assembly takes 2-3 hours compared to several days for masonry, which requires scaffolding and mortar.
As you see, everything is not only easy but also fast. In this regard, EPS architectural elements are particularly advantageous for commercial construction. For example, a hotel installing decorative doorway arches in 40 guestrooms will complete the work in just one week. Stone arches would increase the time frame by 4-6 weeks, which would directly affect costs and revenues.
Total cost of ownership: let's evaluate the benefits
Let's continue to calculate savings using the example of associated costs. It takes an average of 1 to 2 hours to install one decorative EPS door arch. Installing similar stone arches requires 6-8 hours plus equipment rental. So, by choosing polystyrene structures, you save about $450-550 on each arch at a labor cost of $75 per hour. In addition, stone arches often require structural reinforcement, which adds $2,000-5,000 per opening. EPS allows you to avoid these costs.
Minimal material maintenance requirements will also be beneficial to customers. So, let's compare. Stone requires joint replacement ($30-45 per linear foot every 10-15 years), cleaning, and sealing ($8-12 per square foot every 5-7 years). EPS only requires pressure washing every 2-3 years. Maintenance costs over 25 years: virtually zero compared to $3,000-$6,000 for stone.

Decorative foam arches in all their splendor: manufacturing cases
Royal Foam specialists have an extensive portfolio. The company has 25 years of experience installing decorative foam arches in various types of buildings and in different climatic zones.
Case 1. Historic hotel restoration
A 1920s hotel in Charleston, South Carolina, required decorative arches for doorways to replicate damaged limestone moldings with intricate egg-and-dart stucco work. Many of the original arches were damaged beyond repair. We scanned the undamaged original, created accurate 3D models, and manufactured all the parts on a CNC milling machine.
A total of 18 identical arches were required for the project across three floors. Using EPS with a hard coat polyurea, we fabricated all the elements in three weeks. Traditional stone carving would have taken 4-5 months and cost about twice as much as our price, including delivery.
Installation was completed in 12 days without any structural improvements to the historic wooden structure. The hotel opened on schedule, and guests cannot tell the difference between the original limestone and our modern replicas.
Case 2. Neo-Gothic residential complex
The residential building required 12 pointed Gothic arches with a complex pattern. The architect specified historically accurate proportions corresponding to the models of 14th-century French cathedrals.
CNC programming allowed us to achieve perfect dimensional stability of all elements. Traditional stone carving would have cost the customer $120,000-150,000 and taken 8–10 months. Our decorative arches cost about half as much, and we made them in five weeks. The light weight of EPS was a very important factor here: the historic stone walls couldn’t withstand the additional load from new masonry.

How to install decorative foam arches without any trouble
Install EPS arches on clean, dry, solid substrates with proper drainage and moisture barriers. Use corrosion-resistant screws or structural adhesive: 3-inch screws in the frame for wood substrates, concrete anchors for masonry. Fasteners should be spaced 12-16 inches on center.
For multi-section arches, apply construction adhesive to the joints at an angle. Use temporary fasteners during curing, then fill the joints with flexible polyurethane sealant (not silicone).
Common mistakes to avoid:
- Insufficient fastening to the substrate, using only adhesive;
- Incorrect choice of sealant, use of silicone that cannot be painted;
- Excessive tightening of fasteners;
- Poor alignment of joints - visible gaps spoil the monolithic appearance;
- Insufficient drainage - water penetration damages the base.
Royal Foam takes installation requirements into account during production. We embed reinforcement in critical fastening points, pre-drill pilot holes for the contractor's convenience, and provide detailed installation drawings showing the location of fasteners and the assembly sequence.
Everything is according to standards
Royal Foam decorative exterior keystones and arches meet stringent performance requirements for commercial and residential applications.
A solid polyurethane coating provides Royal Foam arches with complete protection from moisture. Tests to ASTM D570 show water absorption of less than 0.1% after 24 hours of immersion. Accelerated weathering tests (ASTM G154) show minimal color change after 2,000 hours of exposure, equivalent to 5-7 years of service. EPS achieves a Class A fire rating with approved polyurea systems.
In addition, Royal Foam provides a 5-year warranty for residential applications and a 3-year warranty for commercial applications against material defects and wear. The warranty does not cover improper installation, building settlement, or mechanical impact.
It is important to note that we keep detailed production records, which allow us to track any quality issues. CNC manufacturing ensures consistent quality, but if problems arise, we can quickly identify production parameters and make corrections.
