Royal Foam is Florida's largest manufacturer of foam-based architectural products, operating as a single manufacturing platform behind three specialized product lines: decorative architectural shapes for building façades, decorative architectural products for interiors, and dimensional signage and branding for commercial projects. More than 25 years of experience and over 10,000 completed projects stand behind the same production platform — regardless of which product comes off the line.


From engineering and prototyping to nationwide production and delivery, we provide everything under one roof — a Jacksonville, Florida manufacturing platform combining robotic CNC machining, large-format EPS fabrication, high-pressure PU foam molding, industrial polyurea coatings, digital fabrication — 3D printing, laser cutting, and rotational casting — and in-house logistics.

▌ Large-Format Robotic CNC Manufacturing


Our production centerpiece is a fully synchronized 8-axis robotic CNC system, purpose-built for oversized precision components — columns, arcade segments, cornice runs, coffer grids, and sign bases.

  • 6-axis industrial robot on an 8-meter servo linear rail, plus a servo-driven rotary table — robot, rail, and table interpolate as one coordinated kinematic system, not sequential passes
  • 9 kW spindle, 18,000–24,000 RPM, 12-position automatic tool changer with automatic tool-length measurement
  • 0.05 mm repeatability across a working envelope up to 2,700 mm — critical for matching capital proportions to column height, keeping arcade radii consistent, and reproducing a sign profile identically across locations
  • Expandable to a horizontal rotary positioner with interchangeable tube fixturing for columns, beams, mantels, and other long components — no machine reconfiguration required


Supported by a dedicated 5-axis CNC foam router and computer-controlled specialty cutters for spiral-fluted columns, balustrades, capitals, bases, and corbels.

▌ EPS Foam Fabrication


We specialize in large-scale, high-density EPS manufacturing, using a multi-axis hot-wire cutting fleet built specifically for oversized work.

  • Multi-axis contour hot-wire cutters (2, 4, and 5-axis configurations), cutting widths up to 12 ft and lengths up to 16 ft — enough for a full-length cornice, fence panel, or arcade segment in a single piece
  • Hot-wire down cutters and slab slicers for raw block preparation at volume
  • PolyMax 5500 densification system (250 lbs/hour) and high-capacity grinders for material reclamation and surface hardening — producing the dense foam core used across our entire product line

▌ PU High-Pressure Foam Molding


A dedicated high-pressure polyurethane (PU) foam molding line — including a high-pressure PU foaming machine, a mold-frame moving system, precision metal cornice molds (1270 × 3100 × 127 mm), automated panel molds and corner molds with pneumatic open/close cylinders, mold temperature control (440V), and a JYYJ-3H spray foam unit with heated hose and dual feed pumps — produces rigid, dimensionally precise PU profiles independent of our EPS/hot-wire process.
This gives us a second, purpose-built material path for cornices, capitals, bases, and trim detail that call for dense, rigid PU rather than carved EPS — molded rather than carved, and identically repeatable across an entire building, community, or franchise-wide rollout.

▌ Advanced Polyurea Hard Coating


Our industrial polyurea systems — including a Graco H-XP2 Reactor and a dedicated 24 ft spray-foam/polyurea trailer rig — create the seamless, impact-resistant shell on every column, cornice, balustrade, and sign we produce.

An in-house fleet of 4 large-format filament (FDM) 3D printers, each with a 48" × 48" build volume, supports rapid production of full-scale prototypes, master patterns for capitals and finials, and custom fixtures ahead of full-scale fabrication.

▌ High Resolution Resin Printing


4 photopolymer (resin) 3D printers, each with an 18" × 18" build volume, deliver exceptional fine detail for capital ornamentation, keystone motifs, logos, and decorative appliques beyond what large-format EPS carving can achieve.

▌ Laser Cutting & Engraving


A 185-watt laser system with a 48" × 120" working area handles precision cutting and engraving across multiple sheet materials for templates, decorative panels, sign components, and fine ornamental detail at full architectural scale.

▌ Rotational Casting


2 rotational casting machines, each with a 48" × 48" working envelope and 200 kg part capacity, produce lightweight, hollow, high-strength components — supported by dedicated vibro-casting tables (4' × 14', 4,000 lb capacity) and a vacuum forming machine for shell and mold work.
